Its a diesel, so it kind of runs on knock, and warm intake air isn't really a disaster, but I can feel this thing heat soak after a bit of boosting. Confirmed by watching intake temps climb via an OBD scanner.
I spent so much time fitting this without hacking up the car, that I have been reluctant to redo it, but I would highly recommend against it. This style with a quality core might work better, but maybe not a ton. A cross flow unit would most likely cool more effectively.

Quattro mode was fully engaged the last couple days. It snowed somewhere around 40" at my house. Tuesday after work I came over the mountain in 12-18" of snow that had not been plowed. I shot a few videos that are typically disappointing.
There was so much snow that I couldn't play at all, just basically survival mode. Somehow I got to the top and got home. At times snow was coming over the hood. The car was getting warm because the grill was PLUGGED completely with snow. A couple other cars were off the side of the road and overheating. I somehow was getting through more snow than people with trucks and SUV's that had studded snows. Got to love old quattros.
Disclaimer: video quality is bad, holding a phone and fighting the car over a 3500' climb is not easy.

SO epic! Makes me feel bad for not putting the locking diff on the urs6 to use in the winter, rather using the open diff of the b6. They get around great. Does anyone have input on how the new haldex cars do vs the older torsen ones? This is such an awesome build! I'm in Northern Michigan and we got completely missed by the storm, so disappointing.

Well, this smokey stink machine has developed a new kind of smoke. It smokes blue oil smoke when power is applied after decelerating down a hill in gear. Like a fairly significant cloud. I've tried a restricter in the turbo oil feed, but this did nothing. It does use a little oil, however its pretty livable, but the smoke pisses me off enough that I'll have to address it.
It acts like valve stem seals, but they only have 20k miles on them, and diesels never pull a vacuum, so I don't know if bad seals would manifest like this. The smoke is blue and smells just like burning oil.
I will probably end up planning another engine pull where I will add the 11mm injection pump, and carefully check over the internals. It still runs like a champ, and starts instantly with no drama.
It is possible that I have ring issues related to the engines past waste veggie oil use. I never pulled the pistons out of the bores, so I will likely have to do that just to take a look. At that point, I'll replace rings. Once a piston comes out of its bore, I think new rings should be installed and bores honed.
I wouldn't be surprised to find coked up oil control rings, but you would think I would have seen this right away, not 30k miles later after running only pump fuel and good oil.
I will check valve guides and seals and check for any head cracks or headgasket leaks.
In the meantime, I'm taking it on a 1000 mile trip this weekend. Starting a massive house project, so I'm not sure when this will happen. I'll probably just keep driving it and monitor. I hate to throw money at something when I can't really find the issue.
In the meantime, a really good quality TDI to toyota truck trans adapter finally hit the market yesterday, so I am loosely planning my next swap. Put the ALH from my jetta wagon into a clean 2wd, extended cab, early 90's toyota pickup. I will drive the jetta at least another year, maybe two until the body starts to rust through, but may try to acquire a truck and shotgun it across the county next year.

Sorry to hear about the blue smoke issue Dana!
It will be interesting to see what you find. I'm thinking that you're on the right track thing that it's rings. Though in my own research I have found that the AHU pistons have a much shorter crown than other TDI engines and I could be possible that you are having some ringland issues (?) this is the toyota adapter company, adapter is not on their website yet, but should be soon.
http://gastodiesel.tdconversions.com/ Steve, intake is clean, CCV is not vented to intake anymore. CCV system is totally free and clear.
I don't think I have ring land issues since I have perfect compression and no abnormal blowby. I think its either oil control rings, valve stem seals or turbo exhaust side seal. I don't think its the turbo, as the smoke acts to me like it is being produced in the combustion chamber, not the exhaust.
Other random possibilities could be a crack in the head from getting to close to an oil galley when porting or maybe oil seeping from an oil galley into #3 hole via headgasket.
Who knows, no immediate plans to tear it down, but I'm sure I will get curious soon enough. Its so easy to pull the engine, that I am looking forward to it.

I made it on my 1000 mile trip. I had to sit in some traffic in NYC for about 20 minutes, and in that time it started smoking very badly at idle, and then smoked heavily for the next couple minutes after getting moving again. Once its back up on boost and running at a load, no smoke at all. It only used about .75 quarts of oil on the whole trip, which isnt much considering the crazy amount of blue smoke.
I am starting to think it might be the turbo more than rings, it seems like it loads up the hotside when there is no exhaust pressure, then seals up when there is. I guess rings could do this too, but I would expect more smoke under load and more severe oil burning while running it at 80mph.
I am going to run with with the downpipe off and see if I can spot any oil pooling. If not, then run it with the manifold off and see if I have oil from one cylinder in particular or all. If there is oil smoke from them all, then out comes the motor.

Yea, I suppose I hope its the turbo, but I dont really care if the motor is toast. I'm half curious to open it up just to have a look at how it has survived the doubling of its HP. I dont know when I will get to it since I am about to do this to my house, like in 2-weeks.

Toyota truck will be a while out, and it will be 2wd with a locker since I need to maintain epic fuel mileage for commuting. Not sure if that qualifies as a dream truck for anyone else, but I think it would be sweet.
I'm thinking extended cab, SR5 package, pre-96. ARB air locker, air helper-bags with electronic control. Thats my basic plan. Get it from somewhere that doesn't spray magic car melting liquid all over the roads. Something like this, minus the Cuisinart wheels.

I'm probably going to order the adapter now since the dude making them is small time, and I want to get one when I can hang onto it. They are so much better than the others that have been on the market for a while.

I designed it myself, its all done now. Its really simple, so not a very complicated design. I am hiring someone to frame it, side it, roof it and put the windows and doors in. Basically making sure it will be a water tight structure by winter. Then ill do all the interior walls, plumbing, hvac, insulation, electrical, trim etc. I'll probably hire a sheetrocker. I hate sheetrocking, and I'm bad at it.

It's funny, I think drywall is universally hated. I'm planning to remodel my garage this summer and the only two things I plan to hire out are pouring concrete and doing the drywall. I might hang it myself, but I'm sure as hell not mudding and sanding it.

hah, yea, drywall sucks. There is a reason that drywall crews are always the roughest/most drunk/high of all construction crews.
